It's been happening with brand new mask pillows and mask too.

I can certainly make the leaks stop with some tweaking, but they start back up while I'm sleeping. And then it becomes a part of my dreams sometimes, and/or I wake up with really irritated eyes. Or it just wakes me up a few times in the night.
Have you tried adding a simple eye mask to help protect your eyes from the CPAP air being blown around?

In my case, even now there are times where I need to wear an eyemask with my CPAP mask to protect my eyes: The exhaust flow from my mask can and sometimes does bounce off my bedcovers and back into my eyes even when I have no leaks to deal with.

Update: this cpap pillow really helps! Really well designed, it's not just cutouts, has extra support around the cutouts. At the moment I love this thing.
