Thank you, Baja, for getting to the bottom of all this! My "for her" headgear was a replacement package, not the complete mask package - so was that regular one.

I asked a question about the P 10 mask in another post. My new headgear ia 20" long. My two old masks have 18"
headgear straps. Needless to say the 20" ruined my night sleep. A friend of mine has a new mask from the VA and it is also 20" long.
Can anyone think of a safe way to shorten the head gear.
I called cpap.com the Lady claims the blue one is 19.25 long and the other is the same size.
Nice of ResMed not to tell us they changed the length of the head gear

I contacted cpap.com to let them know that the 2 headgears are a different size - with picture proof and confirmation from Resmed.

I have to wonder if there is any variance in length among the various blue (men's) headgear, too. Could it be that what people are seeing is a variance in manufacturing tolerances?

It would be useful if users could report back with the actual measured lengths of their headgear. It also would be useful to indicate whether the headgear is new, or not, and date of purchase. That way, we can compare the lengths of all of the headgear in this discussion. The larger the database, the better.

The results may or may not be illuminating.

Two brand new masks headgear are 20". One mask used for 3-4 months headgear is 18.5" long. Six old headgear all originally bought brand new 18.5" long. ( six months to 1 1/2 years old)
ResMed most have a different definition for quality control then we do.
I will be using the old one's until I can find the correct size.

Yes, elastic thread and a tapestry needle. Just weave the thread into the fabric for the length of the split parts;
--or whichever part is too long. Tighten to your taste, and then knot the thread so it will hold, outside, so it won't hurt.
One length may not be enough, but three or four should.
You could also use a coarser, round or oval elastic, and embed it inside the tube, but the knot will be bulkier.

in addition to Chunky's high tech approach, it's possible that using some of the velcro from another mask that you might have laying around would work, I know that it sticks to my p10 headgear, so you could take some of the stretch out, or even make a loop. I think I've heard of people tying a knot in it, but you'd have to experiment on where to put it so it didn't make a lump you were sleeping on.
