OK. So I put an old card into the machine last night and told the machine to go ahead and reformat it ....
I'm at a loss. I haven't changed anything I am aware of. Any ideas? Is there a setting somewhere, or a knob I could have banged into?

Phew - a long post! It seems like you are having issues, and not feeling rested. The headaches don't sound like much fun either. I have to tell you that a pressure of 5 is really very low.
